On the outskirts of a rapidly growing Middle Eastern city, this large e-commerce fulfilment hub processes thousands of orders every day across two main levels. The facility was built for speed: dense conveyor systems, automated sorting lines, high-speed packaging stations and powerful HVAC units running around the clock. But the same efficiency that made the hub productive also created a persistent noise problem. Conveyor belts, sorting machinery and ventilation systems produced overlapping broadband noise that filled the sorting floor, and the high exposed steel roof and concrete floors reflected every decibel back into the workspace. Frontline staff were exposed to noise levels that exceeded local occupational health thresholds, and team leads struggled to communicate clearly across the floor. The hot, dusty desert climate added another layer of difficulty — any acoustic material installed had to withstand extreme temperatures, fine dust and minimal maintenance over years of continuous operation.

The solution targets both overall reverberation and direct equipment noise through a two-part system. The entire sorting and packing zone ceiling was upgraded with high-density inorganic fiberglass acoustic ceiling tiles, delivering an NRC rating of 0.90–0.95 to absorb reflected ambient noise from equipment and airflow across the large open floor. The material is inherently ASTM E84 Class A fire-rated — non-negotiable for a facility of this scale — and offers excellent sag resistance, dust resistance and dimensional stability under the region’s high-temperature, high-dust conditions. Unlike ordinary porous acoustic materials that clog with dust and lose performance over time, the fiberglass tiles maintain consistent acoustic output with only routine cleaning, keeping long-term maintenance costs low. Around high-noise points — conveyor transfer stations, sorting machines and extraction outlets — modular damping sound barriers were installed. The multi-layer damping structure achieves up to 27dB of single-layer STC rating, blocking direct equipment noise from spreading to staff workstations, and the modular design allows barriers to be repositioned if the facility layout changes as operations scale.

The 3,000㎡ renovation was completed in 28 days through overnight phased construction, with zero impact on daytime fulfilment operations. Post-acceptance testing confirmed that ambient noise in staff working areas fell within the allowable range of local occupational health standards. On-floor verbal communication is noticeably clearer, and team leads no longer need to shout to be heard over machinery. Staff turnover in the sorting zone — a metric the facility’s HR team tracks closely — has also declined since the upgrade, with workers citing the quieter environment as a meaningful improvement. The durable, low-maintenance system is expected to deliver stable acoustic performance for well over a decade, making it a cost-effective long-term investment rather than a short-term compliance fix.
